SubZero provided specialty design/build services to Sysco for a 61,000 square foot expansion to their existing 420,000 square foot distribution center. Cold storage expansion included a 24,000 square foot freezer, a 3,400 square foot ice cream freezer, a 12,000 square foot cooler, and a 5,000 square foot will-call cooler/freezer. Engineering and design services included a study to determine the feasibility of upgrading the existing R-22 refrigeration system to serve the expansion.

To meet the rigorous demands of this fast-track project an industrial refrigeration skid was shop fabricated and set into a second story engine room expansion. The skid was pre-wired and piped with semi-hermetic screw compressors and a PLC control system. Ceiling-hung air units were installed in the coolers and a penthouse was constructed above the freezer. Air units are circuited for direct expansion and hot gas defrost. Refrigerant piping utilized a combination of ACR tubing and A53 steel. The refrigeration system and controls were designed to meet Edison SBD incentive plans for energy efficiency. Based on this energy-efficient design, Sysco was reimbursed $40,000 upon completion of the project.

The insulation system consisted of 4 and 6-inch insulated metal panel walls. High speed rolling doors actuated by floor loops and fast-fold doors actuated by motion sensors were installed in the cold storage areas. Freezer under-floor construction consisted of high density extruded polystyrene floor insulation and self-regulating electric heating cable in conduit buried in the sub-slab, with floor sensors to monitor under-floor temperature. A PLC control system provides control and monitoring of room temperatures, refrigerant sensors, compressor sequencing, variable frequency drives on the condenser and penthouse air unit fans, and demand defrost of the air units.

The expansion, the first at this facility, makes it Sysco's largest California distribution center with the highest annual revenue in the US. Construction was completed in March of 2002.
